Comprehensive Processing Stages
The production line integrates several key stages from raw material reception to final filling. Fresh tomatoes first pass through a washing and sorting station where stones, leaves, and unripe fruits are removed. The cleaned tomatoes then enter a crushing and pre-heating unit to break cell walls and inactivate enzymes that would otherwise degrade color and flavor. A twin-stage pulping machine removes skins and seeds, producing a smooth tomato pulp without bitterness.
The core of the line is the vacuum concentration vessel. Under reduced pressure and controlled temperature between 65 and 75 degrees Celsius, the tomato pulp is gently concentrated to the desired solids content, typically between 28 and 32 degrees Brix for standard ketchup. Vacuum concentration preserves natural tomato color and avoids burnt notes that occur in open-pan cooking.
Formulation and Cooking
After concentration, the tomato base is transferred to a steam-jacketed cooking kettle where sugar, salt, vinegar, spices, and other proprietary ingredients are added. The kettle features high-speed mixing and scraped surface agitation to prevent burning and ensure homogeneous distribution of seasonings. Precise temperature control allows the ketchup to reach the required final consistency without scorching.
Filling and Packaging
The finished ketchup passes through a deaeration unit to remove trapped air, which prevents oxidation and extends shelf life. A high-viscosity piston filler then deposits the hot ketchup into glass bottles, plastic squeeze bottles, or stand-up pouches. The filling station maintains accuracy within plus or minus 1 percent of target weight. After filling, a capping machine applies suitable closures, and a tunnel pasteurizer heat-treats the sealed containers to achieve commercial sterility.

Processing capacity ranges from 500 kilograms to 10 tons per hour depending on configuration. The line is built entirely from food-grade stainless steel, meeting international hygiene standards. All contact surfaces are polished to prevent bacterial accumulation.
